I am planning to get this but I am worried of that strong synthetic smell it might release like my previous filter ( when the heater is on ). Am I purchasing the incorrect item ?

The HDX air filter is designed to improve air quality by capturing airborne particles, and it shouldn't release a strong synthetic smell. If your previous filter had a noticeable odor when the heater was on, it might have been due to a different material or a manufacturing issue. This is the exact size that fits my unit; no doubt. But I'm searching for a new grill to cover it. It is clearly (upon measurement) 22 x 27 but I can not find one this size. The filter is a common size; why isn't there a grille that fits it?

Yes, they are the right size for a 20" box fan. Better than 1 is using 4 filters with the fan blowing out the top. You will find a video online showing how use 4 filters taped in a square. The bottom and top are cardboard with a big hole on top.
