I am thinking of using these to make a box. Can it be drilled into for screw holes without the laminate flaking or splitting?
That depends on if you use a sharp screw and enter straight without being overly aggressive trying to make the screw flush. I have had success, and failure but generally due to errant screwing

Yes, use a band saw or jig saw with fine teeth, after you cut it use a file to smooth the edges
Yes & no, you will have an unfinished end if you do. I did b/c my space was 45n3/4" and I knew both ends would be touching the side walls

i wouldn't do that. i seriously doubt you have a fine enough saw to keep the microparticles the inner core is made of from falling apart.
