A: Assembly is very simple with excellent/detailed instructions and a manual. I am sure someone could assemble it at the store nearest where you want it sent. Packing it assembled may mean having to use a 3rd party and would be $$$. Also, due to the way the box comes packed, if you assembled the grill first and shipped it, you are much more likely to incur damage during shipping.

A: The legs have very little tolerance but work by sliding all three at once. When I did that, I didn't have any problem putting mine together. Yours may be bent a little. Try placing the bottom section upside down on a flat floor. If there is any gap between the floor and the bottom section, I'd take it back. Mine went together pretty well and has been a great grill.
A: It is not heavy at all. She should have no trouble picking it up.
A: The grill comes in a large box that fits in the Home Depot shopping cart so you can take it to your car easily. If your wife needs help getting the box in the car, I'm pretty sure one of the Home Depot employees can help her.

A: Not super heavy, and not super bulky. I don't know the exact weight offhand, but if I had to take a guess, 20 lbs or less. It wasn't super heavy. And, I'm sure that someone could help load this into the car. I have a VW Golf, and it fit into my trunk (seats folded down) without a challenge. Assembly took maybe 20 minutes. If my wife told me that I could only own one grill, this would be it.
